Well, Miles has rebuilt a zillion pug gearboxes so he'd be the man for the job. Send him a PM from the 205gtidrivers forum or the PSOOC forum. Or if you're not a member you could always email him: MIsHor@aol.com

I had to search in the ol' dust to find this topic again
But anyways....an update:
I went and got me that 6-speeder gearbox today
Had to leave 600 Euro's behind for it, and an additional 75 for the short axel, and now all I need is fetch a new clutch and all that and the building can begin!
Can't hardly wait for this project to really start on........ But the gearbox is here now, and saving money for it was by far the hardest part
I'll keep you updated!

5th gear swap
As others have mentioned, I swapped my 5th gear cog pair for that from a turbo D.
This gives 23mph per 1000 rpm
instead of 20mph per 1000 rpm.
The gap between 4th and 5th is not a problem,
for a road car, the cog swap is a far easier solution for reasonable engine rpm at motorway speeds, and no modification to the steering or clutch is necessary.

Jup I've seen this same mod on a valver from Amsterdam, the owner of that valver visited me last weekend to buy my 8V GTI, its quite nice to do 2400 revs at 120 KM/h instead of 3700 it normally does.
But my goal is not to decrease my revs just want to increase my gears and so it will be at the end of this month, I'll purchase the new clutch and I'll start the building in
I really can't hardly wait!

Strange, I thought diesels and 16V's shared fifth gear ratio @ .757, but with a huge difference in final-drive ratio : http://www.205gti.com/techgearboxUK.htm
Somebody explain this ??

It has been a while since I showed myself over here.
But as planned I started building the 6-speed gearbox in my valver
The gearbox is in place, just 3 little problems remained, one of the hydraulics tubes got damaged, the stationairy RPM is way to high (around 5.000) and it leaks a bit cooling fluid.
Tomorrow I'll receive a part to repair the tube, the other 2 problems will be solved easily I expect.
Click HERE for pictures of the great works!
Cheers!

I have 2 chaps over here who fitted the 6 speeder onto their ZX.
One a 4dr was also fitted with an XM Turbo and that has impressive power.
But the other a 2dr was fitted with a 167bhp and that I didn't really
like, I guess I was comparing it to the turbo but the downside is
right turns are hampered by the length of the g/box and U-turns have to be
down carefully.
Clutch operation is by cable and not hydraulic, should be able to use back the old 16V cable.

Yes, the right turn is a bit less, but for the past year I've had maybe 3 moments where I had to put it back in reverse to make a very narrow turn.
About the clutch levers, just fit the one thats in the old 5-speeder into the 6 speeder and no problems there anymore.
Also You'll need to replace one of the gearlevers on the box since it has a slightly different angle.
All in all its not so much more work than replacing a clutch, but in my experience the 6-speed box just fits so much better to the characteristics of the D6C engine than the 5-speed box.
